I will have everything in epoxy before i start with any bondo work, its good to have it as a base under to keep moisture away from the metal.
We do this on most repairs
When mine finally goes to the body shop I'll have them re do a lot of what I've attempted. I wish I had just saved and sent it to a body shop in the first place.

I would still say this van isnt too bad when it comes to the rust, just a couple of spots that has rotted. I went further with this repair than most would have. But now i know the rust is gone.
I have a bit of OCD when it comes to this stuff haha

Yeah sometimes its better to spend the money and have people with the right know how to do it.

Here is all the rot i have cut out
    1.jpg

Did some more today since it was a day off, me and another guy at work went there to work on our own cars.
First peices fabbed from scratch and some partially repaired.
    2.jpg
    3.jpg
    4.jpg

Peice tacked in to aid in getting the shapes of the peice i made to fit togehter with the top unrotted part i salvaged
    5.jpg

Taken off again to clean up the welds and remaining old paint
    6.jpg

Added the hole that is supposed to be here
    7.jpg

Everything sprayed in VW original Inox anti corrosion spray and the places to be welded in weld trough primer
    8.jpg

    Mig welding done
    9.jpg

Spot welds done. Wich was a pain in the ass, because the spot welder was acting up as usual, prolly needs service..
    10.jpg

All cleaned up and sprayed with Inox spray for now

Awesome repair, I struggled with that corner as the cavity wax kept dripping out and you can't weld wax

Repairing the door hinge bracket part

    2.jpg

Had to remove even more metal here to get to all the rust, i have a replacement partially fabbed up for this

Totally bombed it with more inox so it penetrates into all the seams

Next up is patching this peice up, this will be the worst one to do..

    Thank you

Sorry for the lack of updates, but i have had a busy summer so not much has happened, other than the van reaching 160k km's, did a service, and i have been collecting parts.

Some recent stuff that came in are foglights, and some golf mk6 R style sideskirts. And a have probably located a set of nice Passat alltrack leather seats that i buy if all goes well

    Yep - damn good work.

Is that brown goop a brush-on weld through primer - looks quite thick, what make is it?

    Thanks guys

Yeah its weld trough primer, pretty good stuff, melts and gets sucked into the weld. I can check what brand it is, its some stuff we have at work, i prefer it over the vag original inox spray most guys use at my place.

Hopefully i will be able to garage her over the winter, so i can really get going with the rust repairs and paint prep, if not ill have to drive it, but i would have to get all the repaired spots so far painted white for now.
Will do a full color change once everything is fixed, im on the fence between two modern VW colors, Crimson red or dark moss green, leaning towards the green.

Some progress. Its problematic to get stuff done now, as the high ups at work cracked down on all of us because some people were doing shady side work in weekends and stuff like that.. Now we can only be there thursdays from 16-22 working on our own stuff. Sucks ass..

Finally got started with one arch
    IMG_E0601.JPG

Couple of inner arch areas needed love too

Decided to leave it there for now as i didnt want to stress this and half ass it, put some spray primer on the bare metal and stuffed some butyl rope in the gap to keep it somewhat sealed untill next thursday when i can continue.

The UK spec right side mirror i bought some time ago
    IMG_E0613.JPG

Rear bumper got some love aswell, plenty of nicks and scratches to sort out, also adding parking sensors
